SUPPLIES

Corian*: orange—one piece 1/2" x 4-7/8" x 9-1/4"; white—

INSTRUCTIONS

Cut the Corian

With the Corian smooth surface up, cover with masking or packing tape. The tape will aid in keeping your blade from overheating when you are cutting the material.

Using double-sided tape, secure the white piece of Corian to the bottom of the orange piece (both should be smooth side up). Use spray adhesive to attach the pattern to the orange piece of Corian. Next, use the 3/8"-Dia drill bit to drill

the eye hole as indicated on pattern.

Using a No. 9 PCBGB blade, stack cut both pieces of Corian. If you have a variable speed saw, set the speed to medium and keep your feed rate slow while sawing. If you cut too fast, the debris will not be properly removed from the saw kerf. This will cause the saw blade to overheat and fuse the Corian surfaces together with the orange bleeding into the white. However, the bonus of stack cutting is that you will wind up with two clown fish, of opposite colors, for the price of one. Cut the side fin along pattern lines and set it aside.

Giue

Using generous amounts of CA glue, secure all pieces EXCEPT the side fin together, working from the mouth to the tail. Glue the brass insert into the eye hole. Once all pieces have been glued, allow to dry for fifteen minutes.

Shape and finish

Begin by rounding over all edges using your router with the roundover bit and complete all rough sanding. Then, sand using 220, 320, 400, and 600 grits of dry sandpaper, followed by the same grits of wet sandpaper. If you have access to a polishing wheel, you can buff the fish out even more using a muslin wheel and a good polishing compound.

Attach the side fin using CA glue. If you intend to hang your clown fish, drill a hole into the back of the fish approximately 3/8" deep to accommodate the brass hanger assembly. Note: do not drill all the way through the Corian. Glue the brass hanger assembly insert into the hole using CA glue.

Optional finishing technique

To give your clown fish a lasting shine with virtually no scratches, use a solid surface sanding kit which contains 5"-Dia, aluminum oxide sanding discs to give your project a professional finish.; ii
