All the parts can be cut from one 2' x 4' piece of V4" plywood. (Hardboard would work, too.) v. The Right Plywood. There's one thing I want to mention about the plywood right from the start. The joinery used to connect the parts is sized around standard V4" bits. So you want to find a piece of _ plywood that \ comes as close \ to this size as \ possible. (I used \ V4" Baltic birch.) \ That will give BOTTOM (7Vz x 2oy2) CUT ANGLED SIDES ON TOTE ENDS AFTER ROUTING SLOTS SOFTEN CORNERS AFTER CUTTING TABS AND SLOTS EASE LOWER CORNERS OF SIDES them square for now. You'll use the edges as references for cutting the slots. (You can cut the angled sides after completing the joinery.) Once all the parts of the box have been cut to size, you can get started on the tab-and-slot joinery. The joint works just like it sounds. you snug-fitting joints and, as a result, a stronger final assembly. The drawing above provides the sizes of the main parts of the tote and shows how they fit together. The first order of business is to cut the parts to size. And, in the case of the ends, it's best to leave END PANEL SIDE PANEL Routing the Slots After drilling the starter holes, the slots are finished up at the router table. Besides offering an entry point for the router bit, the starter holes serve another important purpose. You can use them as guides to position the fence (Figure 1). To rout the slots, turn on the router and lower the workpiece over the bit (photo below). For the middle slots in the tote sides, you'll want to use a large support board to keep the workpiece square to the fence, as you can see in Figure 2. ■< Set the Fence, Then Rout. The starter hole works as a set-up gauge for the router table fence. Then you can lower the piece over the bit to rout the slot.
