Make the iid guides

To make the lid guides, you will need a piece of 1/8" stock measuring 4" x 7". Place the body assembly onto a piece of white paper and trace the inside of both body sections to make accurate patterns for the lid guides (see Fig. 4). Cut out the patterns, staying approximately 1/16" outside the lines, and transfer them to the stock with spray adhesive. With your scroll saw and a No. 3 or 5 crown tooth blade, cut out the lid guides. Make this cut exactly on the pattern line or slightly inside it. This will give you a good fit later. Note: do not make these too tight, because there will be added thickness once the flocking is applied; approximately 1/32" all around is optimal.

Inlay the lid

With the pattern still attached to the top of the lid stock, adhere the piece of 1/4" maple (or contrasting wood) to the underside with spray adhesive. Be sure it is centered and covers the entire area of the lettering.

With a drill press and No. 65 or 1/32"-Dia. bit, bore blade entry holes into the sharpest corners on all the letter patterns. Set your scroll saw table to the left 3/4 of a degree and thread a No. 2/0 blade through the hole in the letter "S." The blade tension should be set on the tight side, and with such a small blade it is helpful to keep your saw speed slow. Note: this is the most important cut of the project, so take your time for it will reward you later—and remember to cut in a counterclockwise direction. Fit the pieces as you cut them. I suggest fitting every third piece and adjusting your bevel as needed (see Fig. 5).

Once you have cut the first letter, separate it from the maple stock and push it up into position from the underside of the walnut piece. The best result is a 1/32" or 1/64" protrusion of the inlay piece. If it does not come up at least flush with the surface, you can try tapping it into place with a thin tool. If the fit is too loose, then increase your table angle 1/8th to 1/4th of a degree more. Once you are satisfied with the inlay fit, cut the remainder of the letters. With all of the pieces cut, place the lid face down and put all the letters into their proper places. With a fine brush, apply an even coat of wood glue to the inside areas of the inlay and the lid. Glue the letters in place and allow to dry.

Using a belt sander, sand the top surface of the lid smooth. If you find that there are visible pilot holes or gaps around the inlay pieces, you can apply a thin coat of glue to the inlay surface and rub some scroll saw sawdust into it. Let this dry and then re-sand. Repeat if necessary.

Cut the Hd halves apart

Using the scroll saw with a No. 7 blade, separate the halves of the lid by cutting the dividing line between the two hearts (see Fig. 6). Cut the longest line to the corner and then cut the shorter line from the opposite direction so that both cuts meet in the corner. This will ensure a sharp corner. Sand the newly cut edges.

Rout the lids and base

With a Dremel Moto-Tool and 1/8" roundover bit in your router table, rout a decorative profile on the lid halves. Adjust the bit height with a scrap piece of wood. Make several passes to ensure a smooth cut. Make roundover cuts on all edges of the lids as well as the base. Once you have completed all of the routing, sand all surfaces smooth. Walnut may become rough on the end grain, so check all surfaces now and touchup sand all around.
